Core Engineering – How ZHONGYUE Builds a Reliable Heavy Duty Pallet Mould
① Scientific Gate Design – Multi-Point Hot Runner with CAE Analysis
Heavy duty pallets are large-surface, rib-reinforced structures. A poorly placed gate causes weld lines at load-bearing ribs, severely compromising pallet strength.
We use CAE/Moldflow analysis to determine optimal multi-point gate locations, balancing fill pattern and minimizing knit lines on top deck and support blocks.
Integral hot runner system (valve gate or open gate manifold) is standard—ensures even filling of thick rib intersections, reduces injection pressure, eliminates cold sprue, and lowers risk of material leakage with proper thermal expansion compensation.
For recycled HDPE runs, filter/check-valve options can be added to protect cavities from contaminants.
② Insert-Block Mold Construction & Precision Cooling Design
Large pallet molds (>10 tons) use insert-block construction:
Cavity and core are divided into multiple precision-machined inserts (steel blocks), each with its own optimized cooling circuit—allowing independent water channels close to molding surface (15–20mm) to eliminate hot spots, especially at thick deck-rib junctions and 9-block bases.
Beryllium Copper (BeCu / Mold-Max) inserts are placed at heat-trap zones for 20–30% faster heat extraction.
Cooling channels are designed considering thermal expansion—proper sealing and stand-off distances prevent shifting or leakage during long production runs.
③ Robust Ejection System for Large-Format Pallets
Due to wide surface area and deep rib structures, heavy duty pallet molds require multiple ejector pins, ejector blocks, or stripper plates:
Ejection points are strategically placed at structurally supported areas (under deck ribs, around leg blocks) with sufficient quantity to avoid localized stress.
Ejector pins are fit with high-precision guide bushings and hardened sleeves to prevent seizing.
The mold ejection plate can be linked to the injection machine's knockout bar for simultaneous open+eject action, reducing cycle time and preventing pallet deformation during early ejection.

All steel comes with mill test certificates; heat treatment is controlled to avoid over-hardening which causes brittle fracture under thermal cycling.
⑤ Block-Type Splicing Production – Shorten Lead Time
Heavy duty pallet molds are too large for single-machine machining. ZHONGYUE uses block-type splicing production:
The cavity/core is split into multiple smaller inserts, each processed in parallel on different CNC/EDM machines → cuts production cycle by approx. 40–50%.
Errors in individual inserts can be corrected quickly without scrapping the entire mold.
Reinforcing ribs on the pallet have draft angles of 1°–1.5° (varies by zone) to ensure smooth demolding without dragging—carefully calculated during insert design.
